make a cardboard template of the door profile front and back
check the profile before you weld it

Years ago I seen an article posted on Brothers where they clamped the patch over the top of the old area, cut through both layers, removed the old metal and then welded in the new. That's the approach I've been using and it works pretty good for the most part. Just as long as you have a tight fit of the panels to begin with, you'll be good.

What I like about this approach is, if you end up not cutting perfectly straight or whatever, the panel will still line up.

I completed the pass side and am doing the driver side now. Watch out for the outside pannel it is formed on the outside edges but not in the center I had to make a buck to form it in the center section if you look you can see it is not formed if you weld it without forming it will pull the outside down by a 1/2". Ask me how I know.
