I just used low expansion foam (monofoam) just a cheaper version of is all and I didn't want it expanding too much either.

Ok well, seeing as the deal is almost done with this girl....she is probably going to a new home in the next week or so. Trying to finish up some of the small stuff for the new owner.
slapped some etch primer on the bare metal areas, drilled the frame and plates, all bolted up and that part finished. Toss the box on tomorrow and start collecting up the parts to go with her. She is going to a good home and another die hard square body lover....so not all is lost. New owner might even keep updating the build thread...have to see. Only going an hour away. Some more pics...

I can't take the credit for finishing what I started, or at least the progress to date since I sold it. As much as I would like too....that is not the case. Good buddy of mine finished it up to it's current state and knowing how he builds things I had no problem jumping all over the opportunity to get her back, and coincidentally the current 94 crew cummins was giving me grief and pissing me off...so we did a trade and she is back home again. Will try to fill in the blanks as much as I can remember what he has done...it's a massive list, and guarantee I will forget something.
Motor: 2002 24V, p pump conversion, custom ground cam shaft, fluid damper balancer, custom injectors (to his specs), new idler pulley, new alternator, new starter with upgraded HD contacts, stupid expensive Cummins thermostat, aftermarket push rods, new main bearings/thrust bearings (motor only has 120,000 miles to date on it so far), changing bearings was to get rid of the typical Cummins thrust bearing issue, new lift pump, rebuilt injector pump, all new gaskets, new belt, straight piped out the pass side quarter, rebuilt turbo, aftermarket intercooler and intakes....and the list goes on. Trans: GM NV4500 with south bend hardened input/output shafts, trans was rebuilt... Tcase: NP205 (GM 6 bolt round), ORD twin stick kit, all new bearings etc in case as well. D60 front: All new bearings, dual steering stabilizers, 3.73 gears, king pins, brakes/rotors/calipers/braided brake hoses 11.5AAM rear: from a 2005 Duramax, 3.73 gears, all new brakes/bearings/rotors etc. Msc: South Bend custom single disc clutch (to his specs), brand new mid plate, new release bearing, upgraded flywheel/pilot bearing, Ford clutch master cylinder, chrysler slave (not aftermarket) for better/easier pedal, EZ wire complete harness front to back, 2006 Dodge crew cab seats front and back (leather), 7 layers of sound suppression material then bed lined inside and firewall, custom battery trays for tractor batteries, flush mounted 15,000lb warn winch, flush mount block heater into bumper, flush mount 5 pin into bumper for winch lead controls, D ring mounts, 52" custom front springs, 63" rear springs with firestone bags/compressor, 15,000lb receiver hitch, throttle/idle lock, Auto meter gauges, round eye front clip, new UV rear slider, fuel filler relocation, blazer fuel tank/sender, all new weather stripping, ORD shocks all around, 1410 joints in the rear shaft, all new poly mounts front to back including body, 1" aluminum body lift pucks, all new ebrake cables, trailer brake controller, in cab bag switch control, ORD crossover steering, resealed steering box, B52 front hangers, FUSH rear hanger kit, shackle flip in the rear suspension.....and the list goes on and on and......it was a no brainer. Only changes at this point I plan to make are: Factory 16" ford steel wheels, set of duratrac tires, bed line the complete outside (same color), stereo, carpet, interior trim, and a few other small things....she ain't pretty but she is a worker and loud....so might get a Banks muffler I have sitting here as well. I do have a brand new front shaft with the deal here as well, dropping it off to be lengthened this week hopefully.

Made a few changes:
Decided seat placement was a bit to high, dropped the 1" seat rider frame out of the front seats, swapped over to 16" steelies and 285s (eventually same setup but 35s on steelies) stole these off my 68 burb for now. Also mounted my toolbox and jack...etc. Got a minty factory grill mounted up, and got some 07 j/k jeep headlights so I can mount some HID bulbs into them for some better night vision.

Sorry for the late reply....been super busy with numerous projects, daughter diagnosed with cancer (very curable so nothing to get worked up over I'm told) which is awesome.....and just life in general.
No known issues with cracked injector lines, I've got around 6000 miles on her since I got her back with no major issues yet to date. I did re install the turbo silencer (was eating my brain at 2000 rpm on the hiway), that helped considerably. Going to swap out to a different air cleaner to clean up the whistle even more. Mounted the 20" light bar into the frenched hole in the lower portion of the bumper, and made a cover as per law around here unless you want a $130 ticket. Little things like it's first oil change/fuel filter change.....nothing out of this world but learning curves non the less for a newbie diesel owner. Also got a new windshield installed, replaced the pass side door glass as it had 73-80 glass in it which made it a miserable son of a gun to roll up and down, and it was scratched up. Had a spare 81-87 glass I tossed in and works gold now. Fixed a few rattles in the rear doors, lubed up the window mechanisms, sealed off the door with window weather tape (keeps the dust down to a minimum) Then ordered up a set of 4/16x8 steel wheels with 4" backspacing, and a set of four 315/75/16 Goodyear duratrac E rated tires, steel stems, bead balanced....and it brought my RPM down to around 1750 on the hiway at 60 mph. Used to reach in the area of 2000. Still need to address to crap primer issue causing the paint to peel in places, will get hit with some 80 grit, reprimed, painted and then colour matched bed liner on the complete exterior (olive drab still) cause I don't feel like doing a colour change. Also had a front driveshaft built for it so that it was full function 4x4.....buddy kept the big dollar shaft he had made so I could cost effectively do the deal on the truck at the time. Added a subtle Cummins badge to the grill in the vintage specific area of the grill. Nothing fancy, just clean and simple. Next on the list is to replace the glove box door (broken hinge), new carpet/insulation, headliner, interior trim, floor storage compartments, bed rails/rack/spare tire rack, bed line truck exterior, swap out to 81 up dash pad and cluster frame so I can install a 1.5 din radio as was supposed to be (currently no tunes at all), install a basic component system. Eventually some WARN premium hubs as well.
