aluminium roll bar?? it may look nice but it's going to afford little or no protection if it's needed for anything more than a fashion statement

Diane is that your's??? And how strong can aluminum be? I would not put that in anything that went off road!!!! It is killer looking though...

Guess I am going to go against the grain on this one. I think that aluminum is pretty strong.
I work at Daktronincs, we make a lot of scoreboards, out of aluminum. Some of that aluminum holds a lot of weight.
Many aluminum engines out there that handle a crapload of stress.
A lot of aluminum frames on the newer cars also.
Not the same situations as a roll bar, but I think it will be fine. It will handle the weight of the Blazer at least once, and once is probably all you will need.

Pound for pound, aluminum is stronger than steel. The correct question should be what thickness of tubing was used for its' construction. If they used a very thick tubing, then there is a good chance that the unit will be as strong, if not stronger than a steel rollbar.

Good point. I'm not a big racing fan, so I haven't paid much attention, but what type of metal are they using for their tube frames? I'm sure it isn't aluminum. I was thinking along the lines of steel wheels vs. aluminum wheels and the associated strengths.

Why would a race car use an aluminum roll cage when they do have much stronger steel, granted, it weighs more, but in this case you need all of the strength you can get. There is a lot of stress when you are going hundreds of miles an hour and hit a concrete wall, or other cars.
I am no airplane specialist, but I think that most of their frame is steel, and they go through a lot of stress too.
If you build 2 of the same roll cages, one out of steel and one out of aluminum, the steel one will be stronger, as long as everything else was the same, quality, welds, bends, etc.
But, Diane has a real nice roll cage that in her situation I think will be just fine. Not many people put that much time into their vehicles only to test their rollcages I am sure she will try hard to keep it right side up.
The only reason I left a reply in the first place is because so many times people jump on here just to rip other peoples ideas, without really thinking about it for a minute.

It is schedule 80 aluminum tubing which means the wall thickness of the tubing is almost 1/4". I do agree that steel is stronger than aluminum, but I think for a roll bar on a STREET truck or blazer (I WILL not be off-roading this nice of a blazer! ) that this rollbar will more than exceed the protection I need. I think it is alot more protection- especially for the rear seat than the factory roll bar. I will also be installing shoulder belts for each of the 4 seating areas, and putting support plates under the body with 4- 1/2" grade 5 bolts at each attachment area, so I think overall I have at least doubled the safety factor that was there as of new from the factory. My husband has been fabricating and working with steel and aluminum for at least 15 years. I think I will go with his opinion on this one guys
Anyways, I will be drawing up plans on Autocad that you guys can take to a fabrication shop (or do it yourself) and get it done with steel or anything you would like. Any takers? Any ideas on a better design?
Thanks for all the compliments - I think this roll bar will look sweet and work great! Belive me the 2 boys sitting in the rear seat are THE MOST important thing in my life- not the "fashion statement" of my roll bar. Thanks-

Also I forgot to add that if you look on the top in the center front it has a aluminum plate that we will be attaching a 10 inch flip down flat screen for the DVD player! My kids can't wait for us to sell our 2002 Honda CR-V and drive this blazer! They have been watching Dad and I fix this thing up for almost a year, and are as anxious as me to drive her around!
